When Motor Control Has to Handle More Than the Motor

A variable frequency drive is expected to keep motors running efficiently, respond accurately to changing process demands and help maintain consistent production. But in many industrial environments, performance is only part of the challenge.

PowerFlex 755TS XT

Atmospheric contaminants, high humidity, elevated temperatures and corrosive gases can gradually affect electronic components and contribute to premature equipment failure. Rockwell Automation has identified corrosive-environment concerns across industries including metals, pulp and paper, mining, oil and petroleum refining, tire and rubber manufacturing, chemical processing and water and wastewater treatment.

The Allen-Bradley PowerFlex 755TS with XT corrosive gas protection is designed to address both sides of this challenge: advanced motor control and greater resilience in demanding operating environments.

What Is the PowerFlex 755TS XT?

The PowerFlex 755TS is a six-pulse variable frequency drive built on Rockwell Automation’s TotalFORCE® technology. The drive combines high-performance motor control with operational intelligence, automated commissioning capabilities and advanced diagnostics.

For applications exposed to corrosive atmospheres, the 755TS can be specified with XT enhanced corrosive gas protection. XT is an available protection option on the PowerFlex 755TS rather than a separate drive platform. Its purpose is to help reduce the risk of premature drive failure caused by corrosion in harsh industrial environments.

This allows manufacturers to combine intelligent motor control and enhanced environmental protection within the same PowerFlex platform.

TotalFORCE Technology: More Intelligence Inside the Drive

At the heart of the PowerFlex 755TS is TotalFORCE technology, Rockwell Automation’s field-oriented motor control technology designed to precisely and adaptively control motor torque, velocity and position.

Instead of simply responding to a fixed set of operating parameters, TotalFORCE enables the drive to respond dynamically to operating conditions and make adjustments that can help optimise system performance.

For plant operators, that means the VFD can become more than a motor speed controller. Operational and diagnostic information from the drive can contribute to decisions around production performance, equipment health and maintenance.

PowerFlex 755TS is also the first six-pulse PowerFlex VFD to incorporate TotalFORCE technology, bringing capabilities previously associated with the wider PowerFlex 755T platform to a broad range of conventional and high-performance motor-control applications.

Why XT Protection Matters in Harsh Plants

Corrosion is not always immediately visible.

Contaminants present in industrial air can interact with temperature and humidity and attack electronic components over time. The result may be intermittent faults, reduced component life or unexpected failures that can eventually affect production uptime.

Rockwell Automation developed its XT approach after researching corrosion-related failures in industrial environments. Its corrosion-resistant products are subjected to both proprietary accelerated-corrosion testing and extended ASTM B845 Method K exposure.

For a VFD responsible for a critical pump, fan, conveyor, mixer or process machine, reducing exposure-related failure risk can be especially important. A relatively small electronic failure can stop a much larger production process.

Specifying the PowerFlex 755TS with XT corrosive gas protection therefore adds another layer of consideration to drive selection: not simply whether the VFD can control the load, but whether it is appropriately configured for the environment in which that load operates.

Predictive Insights for More Proactive Maintenance

Traditional maintenance often begins after an alarm or equipment failure.

PowerFlex 755TS is designed to support a more proactive approach through onboard diagnostics and operating data. The platform can monitor information associated with the drive and motor and help maintenance teams understand equipment condition before an issue develops into an unexpected shutdown.

When PowerFlex 755TS is combined with FactoryTalk® Analytics™ GuardianAI™, Rockwell Automation also supports broader predictive-maintenance strategies. The system can use drive data to help monitor plant assets and identify developing problems earlier.

The objective is straightforward: give maintenance teams more information and more time to act.

Instead of responding only after equipment stops, organisations can use condition information to plan intervention around production requirements and maintenance windows.

Designed for Connected Industrial Operations

Modern drive systems also need to communicate quickly and securely with the wider automation architecture.

The PowerFlex 755TS includes dual-port Gigabit EtherNet/IP connectivity and supports CIP Security, helping provide authenticated and protected communications between trusted industrial devices. It can also be configured, integrated and visualised through the Studio 5000® design environment.

For engineering teams already using Rockwell Automation control platforms, this helps create a more unified environment for controllers, drives and motion applications.

Rockwell has also introduced integrated-motion capabilities that allow engineers to use Studio 5000 software with PowerFlex 755TS drives and induction motors, providing common programming approaches across PowerFlex VFDs and Kinetix® servo systems.

The benefit is not simply connectivity. A more integrated engineering environment can help reduce configuration complexity, simplify troubleshooting and shorten engineering time.

Supporting Energy-Efficient Motor Operation

Electric motors represent a significant source of energy consumption across industrial operations, making efficient motor control an important part of plant energy-management strategies.

PowerFlex 755TS provides several capabilities designed to help improve energy performance.

Its Economizer mode, available with sensorless vector control, can automatically adjust drive output voltage according to load once steady-state speed has been achieved.

The drive also offers Energy Pause, which can disconnect three-phase power to place the drive into a lower-energy state when a process is not operating.

Support for permanent magnet motors provides another route toward more energy-efficient motor systems, particularly in applications where higher motor efficiency and reduced motor size can provide operational advantages.

Combined with precise speed and torque control, these features allow engineers to look beyond motor control alone and consider the VFD as part of a broader energy-efficiency strategy.

Flexible Enough for a Wide Range of Applications

One of the strengths of the PowerFlex 755TS platform is its ability to support both standard and more demanding motor-control requirements.

The current platform covers ratings from 0.75 kW to 355 kW (1 to 500 Hp) and supports multiple enclosure configurations. It can operate at temperatures from -20°C to 60°C with derating, with no temperature derating required up to 50°C under the specified conditions.

The drive can also accommodate option cards for functions such as I/O, safety, communications and auxiliary power, helping engineers adapt the drive configuration to application requirements.

Rockwell Automation has also expanded the range with its Frame 7A design, extending the PowerFlex 755TS to 500 Hp / 355 kW while providing a panel-mount option for higher-power applications.

This flexibility can make the platform suitable for applications ranging from pumps and fans to conveyors, process machinery and other high-performance industrial loads.

A Smarter Upgrade Path for Existing PowerFlex Users

For facilities already operating PowerFlex drives, migration is another important consideration.

Rockwell Automation provides migration guidance for moving from both PowerFlex 755 and certain PowerFlex 700-series installations to the PowerFlex 755TS platform.

Rockwell has also introduced a PowerFlex Parameter Tool that can generate configuration files using parameters from an existing VFD setup, helping reduce the engineering work involved when upgrading multiple drives.

For plants modernising ageing motor-control systems, this can help make the move toward TotalFORCE technology, enhanced diagnostics and connected-drive capabilities more manageable.

More Than a VFD for Harsh Environments

The value of the PowerFlex 755TS with XT corrosive gas protection is not based on one feature.

It brings together precise motor control, intelligent diagnostics, secure industrial connectivity, energy-management capabilities and additional protection for applications exposed to corrosive environments.

For plants where downtime has a direct impact on productivity and operating cost, choosing the right VFD therefore means looking beyond horsepower and voltage ratings. Environmental conditions, asset visibility, maintainability, integration and long-term reliability all need to be part of the decision.

PowerFlex 755TS XT provides a platform designed with those requirements in mind.
